Hi all. Made this thread to document our 2001 Volvo S60 Challenge from the day of purchase, importation, to now. This thread will be updated regularly with updates, so check in!All started approximately a year ago. With the help of Matt Bonaime' at Exim-Cars, Emiel, Olle @ Volvo Sweden, Michel @ Brax Racing and many others, we were able to purchase and import a factory built Volvo S60 Challenge from Holland. The car was a championship winning car campaigned by Brink Motorsport in the factory backed S60 Challenge series, and was then run in the Dutch Supercar Challenge by Brax Racing. We purchased the car from Brax Racing in February of 2009.

Once situated, the car needed some TLC to get up to our standards. Also installed a fire suppression system, new seat/belts, changed all fluids, refinished wheels, plenty of new tires, corner weighed the car, and made alignment adjustments. Our first test day was at Carolina Motorsports Park in the beginning of May. Car ran fantastic for the first day, however the second day we suffered gearbox failure (would not change out of 2nd or 3rd gear):
First race was at New Jersey Motorsports Park in June 2009. Finished 2nd in class:
Second race was predominantly for more testing. 3 hour endurance race at New Jersey Motorsports Park. Josh Koropchak and Ricky Marrero drove the car to 1st place in class, 2nd overall.
Third race was at the beautiful Lime Rock Park in August 2009. First day went well, and finished third in class. Second day unfortunately mechanical DNF'd due to a faulty fuel pump.
Completed another Test Day at New Jersey Motorsports Park in August 2009. Car was running fantastic:
October of 2009 we raced at Watkins Glen International. Unfortunately during the Friday test day, we suffered gearbox failure. A roller bearing internally failed, causing it to blow a hole through the gearbox casing, and damaging many internal parts/gears. Six hours later, we installed a standard M56H gearbox with a Quaife differential. Qualifying Saturday, our times kept dropping significantly. Unfortunately we met much more attrition. While clipping the apex of Turn 1, Josh was hit hard in the right rear by another car on track. We then worked throughout the night again to repair the body damage, as well as the broken suspension. Qualified 5th out 15 on Sunday, and finished 7th due to a shortened race. What a weekend!:
The race at Watkins Glen completed our season. We now began prepping for 2010. Ordered gearbox parts from Tractive AB, installed fresh rotors/pads, new anodized parts, rebuilt Ohlins shocks, replaced more suspension components damaged from Watkins Glen, made modifications to the rear suspension subframe/control arms, installed updated headlamps, installed new dead pedal, and are in the process of fabricating a new switch panel with some more goodies.

03' s60 T5m - poly mounts, poly control arm bushings, ipd sways, bilstein sports/eibachs, svr exhaust, powerslot rotors, and pegs
According to the paperwork, it is a sealed, 2.4l with a "modified" 16t. Also has green injectors. Unsure about internals, and there isn't an engine number on the timing cover.

Driving a stock s60r and a 300k mile Mr2
Wow! Only 2700lbs---we're starting a build very similar to yours for Performance Touring and maybe some Grand-AM/WC since they tightened the rules---I just weighed ours today (full interior), with a full tank and me (170lbs) we're at 3570lbs. I was hoping to get it to 3000lbs in race trim without any composite panels...Do you have any Carbon/fiberglass panels??? Mind if I PM you, we're looking for a starting point with setup. Great thread/congrats on a good first season!!! Looking forward to seeing more of this car!

Looking at some paperwork, when we first weighed the car with approximately 5 gallons of fuel and without driver it was approximately 2700 pounds. We have added some safety equipment, electric drink bottle, cool suit, etc., however we try to balance that out with lighter components elsewhere. Will have the car back on the corner scales in a few weeks. No composite panels except the large wing, and only the front splitter is fiberglass. Thanks for subscribing!Ran the basically stock R at Road Atlanta and Mid-Ohio. We have yet to take the race car there as we are competing solely in NASA Northeast region as we are going after the 2010 NASA GTS Championship. If someone is willing to let us drive their S60R on track, we can make a pretty neat comparison video.
Handling is definitely different from a stock S60R. Very minimal body roll, and can feel/hear everything that is going on at any given time. Much easier to rotate under braking as the rear is very light, however it is still very stable as long as it is setup correctly.

Thanks! NASA is a fantastic sanctioning body and definitely know exactly how to operate on a professional/business level.
A little update tonight. Rebuilt AP calipers with new seals, pistons, and anti-knockback springs, and bolted them up.
Too bad your not doing any SouthEast events this year. I might be able to make it to one up there when its nice and warm. Cant wait to see the new products too. I will be calling you soon...

Interesting, the stock T5 for '01 was 2.3 l. Do you have the bore and stroke for this engine?Also, I'm interested in how you are expected to do any tuning. Marco at MTE said the stock cars for this series were supposed to be 275+ hp, and you said yours was over 300. Any idea how they tuned it? Interested to know if there was a VIN number in the system, since the CEM has to be present to store the VIN, and the ECM gets the VIN from the CEM to determine if the correct tune is being stored.

The engine is a sealed 2.4l with a modified turbocharger. Unaware of bore/stroke as we have not had to disassemble the engine in the car. Output is approximately 300bhp.
The original engine electronics were adapted by the factory to run on 98 octane. Furthermore, the engine electronics were dyno tuned by RICA in Holland when the car ran in DSC. The car has been hooked up to VIDA, and it does have a VIN stored in the electronic system, however all VIN tags were removed by Volvo Motorsport and replaced with standard chassis numbers. The engine output and vehicle weight are ideal to the class we are running in, so no need to alter the tune for more/less power.

Finished the switch panel this evening. Turned out fantastic, just need to label the switches.
Fan switch, defrost switch, and cool shirt switch, along with master power/fire.

Hey Josh are you running a fuel cell? If not a collector box?? I'm wondering how I'll do with the stock tank after an hour and twenty minute stint---does it start starving in the corners bad??? Thanks!

Car still has the OEM fuel tank, no collector box. The OEM tank is a saddle tank, the main pump on the passenger side, with an ejector mechanical pump on the driver side. When we ran a three hour enduro, we never had a starvation issue, and from what I remember, I ran the tank pretty dry.
If you do stick with the OEM tank, I would recommend replacing the pumps with new units. Hope this helps.
Man that's a blessing---we've had bad luck with all the stock tanks in the past except the Porsche stuff (Boxsters/996's will run themselves dry!). Turns out the seals leak on these so we just did the pumps and actually should be getting some reimbursement from Volvo! Thanks!
Removed the spare M56H (w/Quaife) today and reinstalled lightened flywheel, Sachs sintered clutch disc and pressure plate. Unfortunately have to wait on a 1st/2nd shift fork and shift fork rod from Tractive in Sweden.

The traction control is built into some ABS control units. There are control units available with only ABS, ABS/Tracs, and ABS/Tracs/DTSC. Currently the car has the factory brake booster/master minus ABS components, however since our class allows ABS, we are installing necessary sensors, and an ABS only control unit. Should allow us to be faster.

I'm hoping that I can just turn it off with a switch then---be nice to delete it completely, but maybe not worth having to source another abs unit...We just deleted the AC compressor/parts from the car---is there a shorter belt that is available or a bolt in bracket/pulley for the cars that didn't come with AC (can't imagine a volvo without ac!)??? Be nice if we didn't have to fab another pulley in there...Thanks again for all your help!!!
