I did find these after we made ours. Looks like less modifications needed to the knuckle.

Looking at that, they use a 350mm Nissan Z rotor, instead of the 330mm Volvo one. That probably makes it a *little* easier to fit it around the spindle.
Looks like you need to drill/mod the rotor to get it on the car also, as they're the wrong BCD.

I donít know if we want the liability if something goes wrong but I will ask Jake if he would be willing to share the design (for a small fee possibly).
I guess just see what he says. I've done several custom brake swaps on other vehicles before, so I'm not overly concerned. Just trying to save a little legwork. I'd gladly pay a fee for the design. I've paid (and charged) for similar things in the past.

Another part we kept from the Ghettolvo was the steering wheel. Installation required slight modification. The horn contact was removed from the original wheel and installed in a carefully drilled hole in the S60R steering wheel. In addition, I had to grind off a bit from the hub on the back side of the wheel to close the gap with the steering column trim. The airbag plugged into the existing wiring. Sadly the radio and cruise control buttons do not work but the thicker rim and slightly smaller diameter really feel good in your hands.

The DOT 850 wheel is so bad. I managed to score original ECE wheels for both of my 850s. So much better. I should compare the diameter to my S60's wheel sometime.

Itís funny how you can live with things like a saggy headliner for years. However, once you fix up a few other items and take it to a couple car shows these things start to bug you.
I bought a couple yards of Moleskin, Faux Suede from the local Fieldís Fabric store. Itís sometimes called microsuede and it was only about $10 per yard. Unlike the tailgate on the wagon, the headliner comes out the passenger side front door on the sedan. You need to recline both of the front seats and angle the headliner so the passenger side of the headliner is at the top/back side of the door opening and the driverís side is at the bottom/front. The old fabric was stripped off and the headliner was cleaned with a wire brush. We used a can of 3M Headliner and Fabric Adhesive to stick the faux suede to the original panel. We also used fabric spray paint on the sunroof trim and the clips that secure the headliner near the back window. The grab handles and visors will get the same treatment eventually.
Overall, Iím happy with the way it tuned out. It has the look of Alcantara but is much cheaper and simpler to install. The stretch of the microsuede makes it much easier to follow the contours of the headliner.

Looks good. I just used the standard headliner fabric when I did my 854.

I took my headliner out the trunk, though.

Removing the side trunk panels gives just enough room to get it through.

      Winter in Michigan.
The biggest drawback for the big brakes from the S60R is the limitation on wheels that will clear the calipers. I had a new set of Hakkapelitta R2 winter tires mounted on the existing Tethys only to find out that they hit the face of the calipers.

      The Tethys:
      [IMG][/IMG]

The 17Ē diameter was fine but the 49 offset and depth of the spokes was not. The ideal setup would be 17Ē Pegs but we searched and searched and were not able to find any. We wound up getting some rough but straight Volans from my friend Dan.

      The Volans:
      [IMG][/IMG]

Volans have an offset of 43 and still required a 10mm spacer to keep from hitting the caliper face. We used a 20mm spacer on the rear to balance the look. I had the tires dismounted from the Tethys and mounted/balanced on the Volans. I bolted on the Volans and gave them a spin. They rotated about 180 degrees and stopped with a thunk....youíve got to be kidding me. It turns out one of the stick-on wheel weights was hitting the caliper. I had the wheel and tires rebalanced with clip on weights instead.

      Close quarters:
      [IMG][/IMG]
      [IMG][/IMG]
      [IMG][/IMG]

In addition, we cranked up the coilovers to raise the car about an inch.
Strangely, we havenít had any significant snow since but Iím sure itís coming. It is Michigan after all.
      [IMG][/IMG]

This post brings us current. Jake has put about 12,000 miles on the car since the transformation in October Ď18.
It pains me a little that he has to drive it in the winter but it is his daily driver.

Are you saying that the Volans clear the R calipers up front with a 10mm spacer?

How did I miss this post in January! That looks great man. It's a platty R clone and I absolutely love it. Badge Idea...hear me out....S860PR. If it fits on the trunk haha

The clearance of those calipers would scare the sh!t out of me, but props to you for making it work! I'm sure I might get burned on this comment, but...I dig Volans with winter tires on them. They look aggressive and capable of taking on anything. It's like when you see a WRX or STI with winter tires. Beats the slick look any day (except over the summer haha)

Ever going to refurbish those Volans?

Took the winter tires/wheels off last weekend and reinstalled the pegs. We didnít have much of a winter in Michigan this year. It was kind of disappointing. Left the ride height raised for now.

JaredR- 10mm is super tight. 12mm-15mm would be better.
Flat467-Yes, planning on refinishing sometime this summer.

And it finally happened. Jake got pulled over for his euro-plate a few weeks ago. He didnít get a ticket but the police confiscated the plate. They had him reinstall his original official plate that he had with him in the car. Iím surprised it didnít happen months ago.

The low coolant light came on a few weeks ago. Coolant was low but leak was not obvious. Topped off coolant but low level light came back after about a week. Fearing the worst, I brought a block tester home from work to check for a bad headgasket (or cracked cylinder). Luckily there were no signs of combustion gasses in the coolant. Pressure tested the cooling system and found a small leak from the radiator. It was seeping from the transmission cooler connection which I had removed when we did the manual swap...maybe that created the leak?
Jake thought it would be a good time to replace the intercooler along with the radiator.
      Dang that DO88 is heavy!

      Has anyone seen this before?

      [IMG][/IMG]

I replaced this crank sensor about a week ago (just because I had a new one). There was nothing wrong with the old one.

Itís not good. Something came loose in the bell housing. Found lots of metal shavings using a scope. Pulse wheel teeth on the flywheel are chipped up as well. Transmission needs to come out.

Now I know what damaged the crankshaft position sensor. But what caused the clutch to come apart? The clutch, pressure plate, slave cylinder/throw out bearing and single mass flywheel were all new when we built the car. The clutch is a OEM S60R assembly.
The car has about 20k miles on it since the B5254T4/M56 swap.

This looks odd. The bearing doesnít seem centered.

Im seeing marks like the throwout bearing seized and the clutch skidded on it.

The throwout bearing is not seized but Iím not sure if itís the correct one. The M56 and t/o bearing are from a P1. The flywheel, clutch and pressure plate are from a P2. I ordered a new t/o bearing-slave for a P2 M66. The outer diameter of the P2 throwout bearing is larger than the P1 but the throw is shorter. I ordered a slave cylinder for a P2 M56 to see how that compares. Maybe the slave cylinder had nothing to do with the clutch failure? Surely out of the hundreds of P80 manual swaps, I canít be the only person to use a P1 M56 with a P2 RN.

The new throwout bearing is not centered either.

Jake decided to do a little engine bay cleaning while we are waiting for parts.

      [IMG][/IMG]

......and I decided to add to the Volvo fleet. I know, itís not a P80.

My understanding was that the slave should always match the trans and the overall stack height of the clutch/fw remains the same despite the different configurations.
